Finding a solution that could maintain both the original proportions and sufficient structural strength turned out to be one of the most difficult parts of the project.\u003c\/p\u003e\n\u003cp\u003e\u003cstrong\u003eVersion 1 — Segmented PETG Printing\u003c\/strong\u003e\u003c\/p\u003e\n\u003cp\u003eFor the first version, we used a segmented PETG printing structure.\u003c\/p\u003e\n\u003cp\u003eThe individual sections printed well, but the contact area between the guard and the grip was simply too small. There was very little surface available for bonding and structural support.\u003c\/p\u003e\n\u003cp\u003eThe sword initially appeared secure after assembly, but during international transportation, the guard eventually separated before or after reaching the customer.\u003c\/p\u003e\n\u003cp\u003eThat failure made it clear that simply improving the adhesive would not be enough — the printing and assembly structure itself needed to be redesigned.\u003c\/p\u003e\n\u003cp\u003e\u003cstrong\u003eVersion 2 — Single-Piece PETG Printing\u003c\/strong\u003e\u003c\/p\u003e\n\u003cp\u003eFor the second version, we changed the design to a single-piece PETG print.\u003c\/p\u003e\n\u003cp\u003eBecause of the length and geometry of the sword, we used an experimental \u003cstrong\u003einfinite-Z belt-style 3D printer\u003c\/strong\u003e to produce the main structure as one continuous piece.\u003c\/p\u003e\n\u003cp\u003eThis solved the structural problem. Without the previous joint between the guard and grip, the overall construction became significantly more reliable.\u003c\/p\u003e\n\u003cp\u003eHowever, it introduced another issue: \u003cstrong\u003eprint quality\u003c\/strong\u003e.\u003c\/p\u003e\n\u003cp\u003eThe experimental printing method was suitable for producing unusually long parts, but the surface resolution and overall level of detail were not good enough for the standard we wanted to achieve.\u003c\/p\u003e\n\u003cp\u003eStructurally, Version 2 worked.\u003c\/p\u003e\n\u003cp\u003eVisually, we still felt there was room to improve.\u003c\/p\u003e\n\u003cp\u003e\u003cstrong\u003eVersion 3 — The Final Version\u003c\/strong\u003e\u003c\/p\u003e\n\u003cp\u003eThe sword shown in the photos is our third and final iteration.\u003c\/p\u003e\n\u003cp\u003eFor this version, we moved away from PETG and produced the main structure as a \u003cstrong\u003esingle-piece SLA resin print\u003c\/strong\u003e.\u003c\/p\u003e\n\u003cp\u003eSLA printing allowed us to preserve the complicated geometry of the guard while achieving a much finer surface finish. Surface details can be reproduced at approximately \u003cstrong\u003e0.3 mm resolution\u003c\/strong\u003e, making the typical layer lines associated with FDM printing extremely difficult to notice on the finished piece.\u003c\/p\u003e\n\u003cp\u003eMore importantly, we were able to achieve this improvement in surface quality without sacrificing the structural stability that we had solved in the second version.\u003c\/p\u003e\n\u003cp\u003eThe result is a piece that combines:\u003c\/p\u003e\n\u003cp\u003e• A more reliable one-piece structure\u003cbr\u003e• Much finer surface detail\u003cbr\u003e• Significantly reduced visible print lines\u003cbr\u003e• Better reproduction of the original guard geometry\u003cbr\u003e• Sufficient overall structural strength for a full-size display replica\u003c\/p\u003e\n\u003cp\u003e\u003cstrong\u003eThree Iterations, One Final Design\u003c\/strong\u003e\u003c\/p\u003e\n\u003cp\u003eThis project is a good example of how our replicas often evolve behind the scenes.\u003c\/p\u003e\n\u003cp\u003eSometimes reproducing the appearance of an in-game weapon is only the beginning.
